Cleanly mixing cosmetic formulations

Cosmetic products consist of a wide variety of raw materials. Not all components are mixed directly on-site at the manufacturer’s facility. To ensure quality and shelf life, it is often more cost-effective to purchase certain formulations pre-mixed. The production of these formulations requires hygienic operating procedures that also reliably mix all formulations to the same specifications every time. With product quantities varying widely—from a few kilograms to over 10 metric tons—flexibility is also essential for pumps that must fill and empty both small containers and large agitation and mixing vessels.

Mixing Formulations According to Specifications

For products consisting of many different—and often expensive—components, it is often more cost-effective for manufacturers to use premixed formulations rather than individual components. Filling the products into ready-to-use quantities simplifies the actual production process. Expensive or difficult-to-blend components can be mixed more easily and precisely with the carrier liquid on an individual basis, making the manufacturing process simpler and more cost-effective. To achieve this, specialists blend the respective formulations exactly according to user specifications and in precisely the desired quantities.
Björn Albrecht, Plant Manager for Operations Cosmetic Ingredients at the Symrise site in Holzminden, explains: “The range of fluids we handle extends from the smallest quantities of flavors, essences, or fragrance components to water or alcohol as a base, in volumes of up to several hundred liters. Thus, depending on the need, batch sizes ranging from a few kilograms to large quantities of three to four—or even twelve—metric tons are quite common.” The highest standards of cleanliness and hygiene must be maintained during production, since, for example, the shelf life of food or cosmetics without preservatives can only be guaranteed if the raw materials are sterile.

A flexible pumping solution is essential

A flexible pumping solution is essential for precisely conveying the wide range of individual components in varying quantities. In this case, a new, clean pump assembly is mounted for each product on a stationary motor (Figure 2), which is kept virtually weightless by a balancer. Used pump assemblies with product residues are sent to the washroom, where they are disassembled and hygienically cleaned. This ensures that neither cross-contamination nor foreign substances or contaminants such as germs enter the mixing or filling process. The simple combination of the F/FP 425 pump unit and drive motor, along with the easy, tool-free disassembly of the pump for cleaning, enables process-oriented, cost-effective operation even with more viscous fluids.

Pump tubes of varying lengths with immersion depths ranging from 500 to 2000 mm allow for easy adaptation to different container sizes, from 20-liter canisters to IBCs or drums. The pump enables nearly complete emptying of the container. In a 200-liter drum, this leaves only 0.05 liters of residual volume—or 0.02% of the total volume. The pumps used here are also equipped with a built-in check valve. This prevents the fluid in the pump rod from flowing back when the pump is lifted or removed from the container. As a result, expensive fluids are fully utilized when transferring from one container to another, while the pump unit can be easily removed and prepared for cleaning with virtually no dripping. Separate cleaning and the emptying and disposal of residual quantities by product type have proven to be significantly more economical than the otherwise standard practice of rinsing with fresh water and the subsequent wastewater treatment.

Also suitable for large quantities

Thanks to the weight-balancing mechanism from which the drive motor is suspended, all pump units can be easily and ergonomically positioned within a radius of approximately 5 meters around the suspension point to serve various containers. The explosion-proof motor is the only one in its class with adjustable speed; thanks to its brushless technology, it is maintenance-free and suitable for continuous operation. It enables the pump to deliver the drawn-in fluids at a rate of up to 110 l/min and to a head of up to 10 meters of water column. Even temporary operation against a closed valve—such as a fuel nozzle during dispensing or a ball valve that is still closed—is possible without any issues. Stainless steel pump assemblies are used for the media handled here in the food and cosmetics industries; however, depending on user requirements, versions made of polypropylene, with a metal-reinforced inner tube, or Hastelloy C for corrosive media are also available. Durable mechanical seals and two control levers for easily closing the backflow preventer complement the field-proven pump design. When larger volumes need to be transferred, the pumps operate via a flow meter installed in the delivery line. While smaller quantities—for example, when filling canisters with a dispensing nozzle—can be easily transferred and shut off manually by an on-site employee, the flow meter allows for precise volume measurement even with non-transparent containers. This approach has proven effective and enables very precise volume metering using simple means.

According to Albrecht, another advantage of the polished, burr-free stainless steel pumps is their practical design: “The welded milk line connection is ideal for our frequently changing media and the frequent pump changes. Unlike the simple hose fittings typically used, this screw connection guarantees a quick and consistently hygienic connection of pipes or hoses. The ceiling-mounted suspension eliminates accident-prone cable routing, keeping the work area clear and accessible between mixing operations. We’ve been using these pumps in various configurations and with different motors in other plant departments for over 20 years, as their ease of use, occupational safety, and price-to-performance ratio are optimal for us.” Should a seal or bearing on the drum pumps ever need to be replaced—due to foreign objects or prolonged operation—this can be done in no time at all thanks to the simple design and ease of disassembly.
